HVAC Sheet Metal Standards — India Overview

The key standards that govern HVAC duct fabrication and material selection in India

SMACNA (4th Edition, 2020)

The Sheet Metal and Air Conditioning Contractors' National Association (SMACNA) HVAC Duct Construction Standards — Metal and Flexible is the globally followed reference for duct gauge, joint type, reinforcement, and pressure class selection. Most Indian MEP consultants specify SMACNA compliance on commercial projects.

IS 655:2006 (BIS)

The Bureau of Indian Standards specification IS 655:2006 — "Specification for Metal Air Ducts" is the primary Indian standard for HVAC ductwork. It specifies sheet thickness, zinc coating class, joint types, stiffening requirements and installation tolerances for GI sheet ducts in Indian buildings.

ASHRAE Standard 90.1

ASHRAE 90.1 governs energy efficiency in building systems including HVAC. In India, it is referenced by green-building projects (LEED, GRIHA). It mandates maximum duct leakage rates, which directly influences the choice of joint type (S&D vs TDC/TDF) and sealing class in high-performance buildings.

NBC 2016 (Fire Requirements)

India's National Building Code 2016 (Part 8 — Services) specifies fire-rated duct enclosures, smoke control ductwork material (galvanized, minimum 1.2mm) and fire damper installation. For buildings above 15m in India, GI duct fire resistance requirements supersede general HVAC gauge selection.

DW/144 (UK BESA Standard)

The British BESA DW/144 standard is widely used in India for high-specification MEP projects led by UK-based consultants. It aligns closely with SMACNA but uses metric mm thickness values directly. Indian contractors on international projects must confirm which standard governs before ordering sheet stock.

Project Specification

In India, the project consultant's Design Basis Report (DBR) or Material Specification typically overrides standard defaults. Always read the project specification for required standard (SMACNA/IS 655/DW144), pressure class, leakage class, GI coating class (Z275/Z350) and joint type before ordering GI coil or sheet stock.

SMACNA Duct Pressure Classes Explained

Pressure class determines minimum gauge thickness, joint type and reinforcement spacing — the three most important HVAC duct design decisions

LOW PRESSURE
≤ 500 Pa
≤ 2 in. wg
Supply & return air systems, AHU branch ducts, residential HVAC, fan coil unit ducting, general commercial HVAC
MEDIUM PRESSURE
501–1000 Pa
2–4 in. wg
Main supply ducts from AHU, chiller plant ducts, high-rise building main risers, variable air volume (VAV) systems
HIGH PRESSURE
1001–2500 Pa
4–10 in. wg
Industrial exhaust, clean room supply, pressurised smoke extract systems, dual-duct high-velocity systems
India Practice Note: In Indian commercial buildings (malls, offices, hospitals), the vast majority of HVAC ductwork is Low Pressure class (≤ 500 Pa) using GI sheet with Slip & Drive (S&D) or TDC flange joints. Medium pressure is used only for AHU main discharge ducts and risers above 20 floors. Specify the pressure class on every drawing — using Low Pressure gauge for Medium Pressure ducts causes oil-canning, vibration, and leakage complaints within 12 months.

* Nominal GI thickness includes Z275 zinc coating on both sides. Base steel thickness = total minus ~0.14mm (Z275 coating allowance). Values per IS 655:2006 and SMACNA HVAC Duct Construction Standards 4th Edition (2020). Always confirm project-specific gauge requirements in the consultant's Design Basis Report before ordering material. Use our GI Sheet Weight Calculator to get exact weight per metre of duct at any gauge.

Common Site Mistake — India: Many contractors in India use 24G (0.63mm) for all duct sizes to reduce cost. Using 24G on ducts above 750mm side length creates oil-canning (panel vibration), increases air leakage, and violates IS 655 and SMACNA requirements. This is routinely caught during commissioning and requires costly remedial stiffening or duct replacement.

* Specifications represent standard Low–Medium pressure construction per SMACNA 4th Ed. (2020) and IS 655:2006. TDC = Transverse Duct Connector (Roll-formed flange). TDF = Duct Flange (flanged TDC with gasket). Angle flange = MS or GI angle bolted flange. Cross-break = diagonal pressed indentations in sheet panel to prevent oil-canning. For High Pressure or special applications, refer to SMACNA Tables directly. GI coating class Z275 minimum for all standard HVAC applications; Z350 for coastal/marine environments.

Round GI Duct Specification — SMACNA & IS 655

* Spiral-wound round ducts (mechanically formed seam) can use one gauge lighter than straight-seam fabricated ducts at the same diameter due to the inherent stiffness of the spiral seam. Minimum gauge for any round HVAC duct is 26G per SMACNA. IS 655 does not distinguish between spiral and straight-seam — apply the straight-seam table conservatively unless SMACNA is specified. Verify with project consultant on large-diameter spiral ducts.

GI Sheet Material Standards for HVAC Ducting

Zinc coating class, base steel grade and IS 277 compliance requirements for HVAC GI sheet selection in India

Zinc Coating — Z275
275 g/m²
both sides combined
Standard for all indoor HVAC ducts. IS 277:2008 minimum. ~0.07mm zinc each side. Suitable for conditioned air supply, return, and exhaust ducts in normal environments.
Zinc Coating — Z350
350 g/m²
coastal / humid areas
Specified for HVAC ducts in coastal India (Mumbai, Chennai, Kochi, Vizag), humid plant rooms, or outdoor exposed ductwork. ~0.09mm zinc each side.
Base Steel Grade
DX51D / IS 513
hot-dip galvanized
HVAC GI sheet must use a soft-grade (DX51D or equivalent IS 513 Grade O) base steel for ease of forming. Structural-grade (DX52D / IS 513 Grade D) is not needed for standard HVAC duct fabrication.
IS 277:2008 Compliance
BIS Standard
mandatory for IS 655
IS 655 requires all GI sheet for HVAC ducts to comply with IS 277:2008 for zinc coating weight, adhesion, and uniformity. Insist on IS 277 certification from your GI coil supplier on all commercial projects.
Stainless Steel Ducts
SS 304 / 316L
special applications
SS ducts are used for kitchen exhaust (grease-laden air), fume extract in labs, and corrosive chemical environments. Minimum 1.0mm (18G equivalent) for SS ducts. Higher cost — justify only where GI durability is insufficient.
Aluminium Ducts
Alloy 3003
lightweight applications
Aluminium ducts (typically Alloy 3003-H14, 0.8–1.2mm) are used for marine HVAC, pharmaceutical cleanrooms, and food processing plants where weight and hygiene are priorities. Minimum gauge as per SMACNA aluminium duct tables.
India Procurement Tip: When ordering GI coil or sheet for HVAC duct fabrication, specify: "Hot-dip galvanized GI coil IS 277:2008, Grade Z275 (or Z350 for coastal), Base steel IS 513 Grade O (DX51D), [gauge] G / [thickness] mm, width [1000/1220/1250mm]" on your purchase order. This specification locks in the correct material and prevents cheaper, under-coated material being substituted by suppliers.

HVAC Duct Joint Types — Selection & Application Guide

Joint type determines leakage class, pressure rating, and installation speed — choose correctly for your pressure class

SLIP & DRIVE (S/D)

Pocket Slip / Drive Cleat

Max Pressure: 250–500 Pa (Low Pressure only). Use: Small ducts up to 750mm, branch supply & return air, FCU ducting. Sealant: Duct mastic sealant mandatory on all S/D joints. India: Most widely used jointing method in Indian residential and light commercial HVAC. Note: Do not use above 500 Pa — joints open under higher pressure.

TDC FLANGE

Transverse Duct Connector (Roll-formed)

Max Pressure: 750–1000 Pa (Low–Medium). Use: Ducts 750mm–1800mm, main supply ducts, AHU discharge. Gasket: Closed-cell gasket in TDC corner pieces mandatory. India: Standard specification on large commercial projects (hospitals, malls, offices). Faster installation than angle flanges — now preferred over S/D on most MEP projects above 750mm.

TDF FLANGE

Transverse Drive Flange (Flanged TDC)

Max Pressure: 1000–1500 Pa (Medium). Use: Large ducts 1500–2250mm, high-rise main risers, variable air volume (VAV) trunk ducts. Sealing: Closed-cell foam gasket + sealant required. India: Specified on high-rise towers (20+ floors), major airport HVAC, metro rail station ventilation.

ANGLE FLANGE

Bolted MS / GI Angle Flange

Max Pressure: Up to 2500 Pa (High Pressure). Use: Ducts above 1800mm, industrial exhaust, smoke extract systems, high-velocity systems. Bolting: MS bolts M8 @ max 150mm centres. India: Used in industrial plants, data centres, tunnels, and smoke extract for tall buildings per NBC 2016. Labour-intensive but rated for highest pressure class.

Leakage Class Reference — SMACNA (Duct Air Leakage)

Leakage Class A  →  6 CL  |  Best Seal  |  Clean Rooms, Hospitals, High-Pressure
Leakage Class B  →  12 CL  |  Good Seal  |  Commercial HVAC, Medium Pressure Risers
Leakage Class C  →  24 CL  |  Standard  |  Low-Pressure General Commercial HVAC (India Default)
CL = Leakage factor in CFM/100 ft² of duct surface at 1 in.wg. Leakage Class C with sealed S/D joints is the Indian market default for standard commercial buildings.

Use these values for hanger load calculation and transport manifests. For custom sizes, use our GI Sheet Weight Calculator.

HVAC Sheet Metal Standards — Do's & Don'ts

Common compliance mistakes and best practices on Indian HVAC projects

Do's — Correct Practice

  • Confirm standard (SMACNA / IS 655 / DW144) from project specification before ordering material
  • Select gauge based on duct longest side — not shortest side or mean dimension
  • Apply duct mastic sealant on 100% of S/D and TDC joints before assembly
  • Use Z350 coating in coastal areas (within 10 km of sea) and humid plant rooms
  • Cross-break all panels 600mm+ to prevent oil-canning at low static pressure
  • Confirm IS 277:2008 certification on GI coil purchase orders
  • Upgrade to TDC flange for all ducts above 750mm side regardless of pressure class
  • Calculate hanger load before installation — use duct weight per metre table
  • Verify delivered GI thickness against specification with a calibrated calliper on site
  • Use SS ducts for kitchen exhaust and lab fume extract — never GI in grease-laden airstreams

Don'ts — Common Site Mistakes

  • Never use 24G for all duct sizes — it violates IS 655 above 750mm and causes oil-canning
  • Never use S/D joints on ducts above 500 Pa static pressure — joints will open
  • Never leave TDC corner pieces without closed-cell gasket — they are the primary leakage point
  • Never use plain MS sheet (without galvanizing) for HVAC ducts — rust contamination of air stream
  • Never omit cross-breaking on panels wider than 600mm — oil-canning causes noise complaints
  • Never install GI ducts in direct contact with concrete or MS structure — corrosion at contact point
  • Never mix Z275 and Z350 material in the same system without clear marking
  • Never skip reinforcement angles on large ducts — sagging and panel bowing follow within months
  • Never use GI ducts for grease-extract kitchen applications — fire risk, IS and NBC violation
  • Never accept GI sheet without checking coating class — cheaper Z180 is frequently substituted in India

Pro Tips — HVAC Sheet Metal in Indian Projects

Practical guidance for HVAC contractors, MEP engineers and QA teams working on Indian projects in 2026

Always Price GI by Weight, Not Sheet Count

GI coil for duct fabrication in India is priced per kg. Calculate the total GI weight required for your duct schedule before enquiry — use our GI Sheet Weight Calculator for each gauge zone. Add 8–12% cutting waste for rectangular ducts with fittings. This prevents under-ordering and emergency purchases at higher spot rates.

Use TDC Machine on Medium Projects

For projects above 2000m² duct area, investing in a TDC roll-forming machine (available in India from ₹80,000–₹2,50,000) pays back in reduced material cost (no angle flanges), faster installation, and better airtightness compared to angle-flanged joints. TDC is now the Indian commercial HVAC market standard for ducts 750mm–2250mm.

Specify Coil Width to Minimise Waste

Order GI coil in widths that match your duct panel dimensions. Common Indian coil widths are 1000mm, 1220mm, and 1250mm. For 600mm high ducts, a 1220mm coil allows two 600mm strips with 20mm for seam — zero waste. Poor coil width selection is the biggest avoidable cost on HVAC sheet metal contracts.

Verify Coating Class on Delivery

Z180-coated GI coil is frequently substituted for Z275 in India — the visual appearance is identical. Request the mill test certificate (MTC) on every coil delivery and verify the coating weight value. A magnetic coating thickness gauge (₹3,000–₹8,000) on site allows quick coating spot-checks before the coil goes into the plasma cutter or shear.

Store GI Coil Correctly Before Fabrication

GI coil stored in open, non-ventilated workshops during Indian monsoon (June–September) develops white rust on outer wraps within 1–2 weeks. Store coils vertically (eye to sky), cover with breathable tarpaulin, and ensure ventilation. Discard any coil showing white rust on the first 2–3 wraps — contamination damages the plasma cutter guide and TDC machine rollers.

Fire Damper Pocket — Use 1.6mm GI

At fire damper locations in duct systems, SMACNA and NBC 2016 require the duct section within the fire-rated wall/slab to be fabricated in minimum 1.6mm (16G) GI sheet — regardless of the system duct gauge. Failure to uprate the gauge at fire damper pockets is a common site quality deficiency caught during fire system commissioning and audit.

Frequently Asked Questions — HVAC Sheet Metal Standards

Common questions from HVAC contractors, MEP engineers and procurement teams in India

What gauge GI sheet is used for HVAC ducts in India?
GI sheet gauge for HVAC ducts in India is selected based on duct longest side: 26G (0.50mm) for ducts up to 300mm; 24G (0.63mm) for 301–750mm; 22G (0.80mm) for 751–1500mm; 20G (1.00mm) for 1501–2250mm; 18G (1.25mm) for 2251–2750mm; and 16G (1.60mm) for ducts above 2750mm. These selections follow IS 655:2006 and SMACNA 4th Edition (2020). The most commonly used gauge on Indian commercial HVAC projects is 22G (0.80mm) for medium supply ducts and 24G (0.63mm) for branch and return air ducts.
What is the difference between SMACNA and IS 655 for HVAC ducts in India?
Both SMACNA and IS 655 govern HVAC duct construction in India, but with different origins and scope. SMACNA (4th Edition 2020) is a US-origin standard widely used globally — it covers pressure classes in inches water gauge, provides detailed gauge-by-size tables, and covers joint types, reinforcement, and leakage classes comprehensively. IS 655:2006 (BIS) is the Indian national standard — it specifies GI material requirements (IS 277:2008 compliance), sheet thicknesses in mm, joint types, and stiffening requirements for the Indian context. On most Indian commercial projects, the project MEP consultant specifies one of these as the governing standard in the Design Basis Report. When both are referenced, apply the more conservative (thicker gauge) requirement.
Can I use Z275 GI sheet for HVAC ducts near the coast in India?
Z275 is the minimum coating class per IS 655 and SMACNA for standard HVAC ductwork. However, for buildings within approximately 10 km of the coast (Mumbai, Chennai, Kochi, Vizag, Mangalore), the salt-laden, highly corrosive marine atmosphere degrades Z275-coated ducts significantly faster — typically 8–12 years vs 20+ years for inland installations. For coastal locations, specify Z350 or Z450 GI sheet for HVAC ducts. The additional cost over Z275 is typically 4–8% on material — a minor premium compared to premature duct replacement cost. Check with the project MEP consultant — many coastal Indian projects now mandate Z350 minimum.
What is TDC flange and why is it better than S&D joints for large ducts?
TDC (Transverse Duct Connector) is a roll-formed flange profile pressed into the duct panel ends using a TDC machine. Advantages over Slip & Drive (S/D): (1) Higher pressure rating — TDC handles up to 750–1000 Pa vs 250–500 Pa for S/D. (2) Better airtightness — closed-cell gasket in TDC corner clips reduces leakage to Class B vs Class C for S/D. (3) Faster installation — TDC joints clip together in seconds without drilling; S/D requires separate drive cleat hammering. (4) Stronger joint — TDC flanges resist the outward pressure force on large duct panels far better than a simple S/D. For ducts above 750mm on Indian commercial projects, TDC is now the standard specification. S/D is acceptable only for branch ducts below 750mm at low pressure.
How do I calculate GI sheet required for HVAC duct fabrication?
To calculate GI sheet required for rectangular duct fabrication: Step 1: Calculate duct perimeter = 2 × (Width + Height) in metres. Step 2: Multiply perimeter by duct run length (metres) to get total sheet area in m². Step 3: Add 10% for fittings (elbows, tees, reducers — typically add 8–12% to straight duct area). Step 4: Add 8% cutting waste. Step 5: Multiply total area by GI kg/m² for your gauge (e.g. 22G = 6.30 kg/m²) to get weight. For example: a 1000×600mm duct, 50m long: Perimeter = 3.2m, Area = 3.2×50 = 160m², plus 18% = 188.8m², × 6.30 kg/m² = 1189 kg of 22G GI sheet. Use our GI Sheet Weight Calculator to verify your gauge-to-kg/m² values.
What GI sheet is required for kitchen exhaust (grease) ducts in India?
Standard GI sheet must NOT be used for kitchen grease extract ducts. Grease-laden air at high temperature (60–90°C) causes rapid zinc coating degradation and creates a serious fire risk from grease accumulation in joint gaps. Per NBC 2016 and SMACNA Kitchen Ventilation standards, kitchen exhaust ducts must use: (1) Stainless Steel SS 304 minimum 1.0mm thick with continuous welded seams (no S/D or TDC joints). (2) All welded construction — no flanged joints which can leak grease. (3) 1.6mm GI as an absolute minimum is acceptable only in very low-temperature (<60°C) extract systems at remote locations. Always confirm with your project fire consultant and local fire department before selecting kitchen duct material — this is a life safety specification.
